A few questions:
1.
I've got all of my cards ready to go for my Dungeon Brawler game. I'd like you guys to try it out but I'm concerned about HOW I should go about setting up a PnP for everyone. Do I just make basic words on the cards which is very plain buy printer light, or do I make cool 300dpi mock ups (which I've already started) which look nice but will eat your printer ink?

I guess I could just leave a few text backgrounds up and then remove everything non-essential and replace it with white. Good for black and white. But if you guys like full color, badass mock ups, I can just keep doing what I'm doing.

2.
The game is designed for 3-5 players (and eventually more). For PnP testing, do I make the PnP for max players? I'm really not looking at balance issues atm. More of a fundamental core mechanic / Time / Fun feedback and troubleshoot. But if I should, then I should.

3. I have 5 6"x6" tiles that represent the board. The tiles simply show where you are for position. Should I have a print out for those as well, or should I just say, "use 5 cup coasters, kitchen tiles, etc"?

4. Figures. I'm using reaper minis for each character right now. How would I go about making player pieces for PnP? Snag some deviant art and make a card? tell them to use their own figures or use coins? just make a card with just "WARRIOR" printed on it?

I haven't made a PnP or downloaded one before. I've only ever done handmade prototypes. What do you suggest and what do you prefer?

Some tips

I would download some PnPs, definitely. Look at what other people are putting out. Some are full sets, some are prototypes.

For prototyping it doesnt have to be amazing but all the info needs to be on it and I would put a picture on to give a feel for the theme of the game. There is plenty of free clip art out there so I'm sure you would be able to find something. I would go printer light unless its a finished PnP game.

Are the 6x6 tiles blank?

For the figures you could use folded three sided stand ups. How many are there?

All the art, textures, etc

All the art, textures, etc really added to the card... or so everyone who's seen it, says. (You can check my blog post for examples of the card.) The cards have all the info needed. The image is just a single picture of the character, pasted on every card. (art for each card will be a thing eventually). Full color, it costs me 3.25 at staples to print out the class with the most cards (which is warrior).

The tiles are blank. They also don't need to be 6x6. they just need to be able to hold all characters on the tile.

I HAVE 9 classes total. For playtesting purposes, I'm only using max 5.

All cards, all classes, all

All cards, all classes, all wounds, is 450+ cards. Warrior has 40 cards. I fit 8 cards per standard sheet of paper. (5 pages: $3.25) All other classes have less than 40. 70 wound cards in case I play a 7 player game. I'm hoping to get 8 players max at some point.

For playtesting, I only want to use 3-5 classes. 10 wound cards per class, added to the starting pile.

thats quite a lot for a play test!

People will either print off stuff themselves (anything 100/150+ they prob wont as it takes quite a lot of work and toner)

and if you're hoping people will get cards sent off to a printer, it is similar cost to actually buying the game.

If there is a large number of cards, I would suggest putting together a prototype set yourself(doesn't have to be amazing visuals) and trying it out locally. I think people would be receptive if there is a whole set of stuff ready to go.

Because there are a lot of cards and its a lot of work to put together a physical set, have you considered tabloro.com? If you upload a digital set, people from anywhere can test it. My game (Mutation Island) is up there, and it took a bit of work but it is now ready to playtest. Tbone can help you out with that as he's done one as well
